…Had the same problem… …this is now something the Cannondale might not like to have on this media, I suppose… but here we go: My Headshok on my Cannondale -97 was making weird and loud noise too and after a while I got fed up by the noise and I cutted the zip-tie(right name?) around the the shock boot (the rubber cover in the lower part of the system) and I looked under it and I noticed that one of those four inner fitting plates(right name again?) (which secure those bearings in their places) had almost dropped out… This plate had slided out from it’s slot and it was already so far away that it scratched that painted part of the fork. This made that big noise and also noise was generated by now loose system when all bearings weren’t tightly secured anymore… Got it ?
Anyway, look under the shock boot and propably you’ll be surprised… As a first aid you can push that plate back in it’s original place with some soft "tool" (for example with a wood stick (to not damage machined surfaces)) and everything works fine again… Unfortunately the plate(s) will slowly drop out again and again during biking… …The only solution? to this problem is to change those fitting plates to thicker ones which make the whole bearing system more tight …and that process is just going on for my Headshok at my Cannondale dealer.
